Bike-racing helmet uses formed shells & inserts.

A high-performance, ultra-light bicycle racing bicycle racing or cycling, an internationally popular sport conducted on closed courses or the open road. Track racing takes place at a velodrome, usually a banked 1,093.6 ft (.333 km) oval.  helmet uses two thermoformed shells made of PC sheet, supplied by Sheffield Plastics Inc., Sheffield, Mass., along with a complex insert-molding process that incorporates carbon and titanium components. The thermoformed outer and back shell of the Titan Carbon helmet from Louis Garneau Louis Garneau, OC, CQ (born August 9, 1958, Quebec City, Quebec) is a Canadian road racing and track cyclist and cyclewear manufacturer. He is probably best known for putting his arm around Elizabeth II (breaking royal protocol) and having his photo taken.  Sports, Saint-Augustin-de-Desmaures, Que., is 0.060 in. thick, about twice the thickness of typical bicycle helmets.

of the screen-printed sheet. Since radiation absorption varies among the several colors on the sheet, the oven temperature must be finely controlled to maintain quality. The thermoforming molds are made with two movable cam inserts to accommodate the helmet's several undercut angles. The sheet is cut with a five-axis CNC (Computerized Numerical Control) See numerical control.

The two thermoformed shells and several other integral parts are then manually inserted into an EPS (Encapsulated PostScript) A PostScript file format used to transfer a graphic image between applications and platforms. Other key parts include a V-shaped carbon-fiber reinforcement that connects the two shells, a titanium ring that lines the EPS, and four plastic inserts to hold the visor and the helmet's stabilization system. Cycle time is 5 min.
