Blow Molding

Stretch-blow molding of oriented bottles is an area in which Japan remains a technological leader; another is co-called "3D" blow molding of complex shapes. Besides news in both these areas, there were also some developments in conventional extrusion blow molding and coextrusion blow at the Tokyo fair.

 Machine Co. has more than doubled the productivity of its ASB 6500II machine with a combination of improved controls, hydraulics and mold design. The new 650N machine - the first of a new generation - was molding half-liter PET water bottles in 12 cavities on 10.5-sec cycles (4114/hr), vs. 10 cavities at 18 sec (2000/hr) for the 650II. New controls and hydraulics accounted for 3.5-4.5 sec of the difference, and the rest came from mold design, according to according to

The Turbomold module provides closed-loop injection control based on position and hydraulic pressure. And the CVU-1000 terminal provides over 50 operator screens, with more in development.

Nissei also showed several new developments at a plant open house during the show. Foremost among these was an "oven blow" heat-setting system for making PET bottles able to withstand hot filling at up to 203 F. The multi-step system (Fig. 1) involves first blowing 1.5-liter bottles on an ASB-650 system; these are then automatically transferred to a rotary, 72-station neck crystallizer (ASB-NC-72). From there, bottles pass to a model POB PoB - Prisoner of Bill 15 Oven Blow Heat Set machine, where the bottles shrink heat-set, and are reblown for final shaping to 1-liter size. The POB15 has two blowing cavities, a 6-sec cycle, and handles 1200 bottles/hr. (According to a Nissei source, similar hear-setting processes have been used by Sidel and Krupp Corpoplast.)

Also shown at the open house was Nissei's new ASB-240J wide-mouth jar machine, which Bowers says can make 4-liter paint cans. It was first introduced at K'89 in Dusseldorf.

 "91 in Chicago this June, Nissei plans to introduce a two-lane version of its ASB-70DP wide-mouth jar machine, which will double the output capability of the present one-lane model.

Three new stretch-blow machines were displayed by Aoki Technical Laboratory. One was the high-production SBIII-500N-60, designed for small bottles under a half liter in up to 20 cavities under a half liter in up to 20 cavities. It was molding 16 PET 250-cc container, weighing 14.5 g, in 11.5 sec (5000/hr). Also new for high production of bottles of a half liter or less is the SBIII-250-50, which was blowing six 500-ml, 18.2-g PET bottles in 10.5 sec (2057/hr). This general-purpose machine is for wide- or narrow-mouth containers.

Another new entry is the SBIII-500LL-75 for tall, narrow-neck bottles from one-half to 2 liters. It was molding eight 1-liter PET soy-sauce bottles (33 g) in 14 sec (2057/hr).

Meanwhile, Aoki sources believe stretch-blown polypropylene will emerge as a large market. In Japan, cosmetic and medical I.V. bottles are already being molded in PP. And though the U.S. market has been progressing more slowly, the company will soon ship a machine here for molding seven sized of pill bottles for Bristol-Myers' Excedrin, using an Exxon resin.

NEW SHUTTLE-MOLD APPROACH

Placo Co., Ltd., says it has increased the productivity of an accumulator-head machine by 50%, using a novel shuttle system with two molds in a single clamp. As shown in Fig. 2A, the platens on the Model RAC-65 slide horizontally so that the two molds alternately are engaged in molding parts, while one half of the idle mold set is presented to a robot for demolding. As the molds shuttle back and forth, the finished part is alternatively held for demolding by vacuum on first one side of the clamp and then the other. Demolding is made easier because the part comes to the robot, rather than vice versa VICE VERSA. On the contrary; on opposite sides. , so that the robot does not have to reach into the clamp. The machine has a 3.3-lb head and 11-ton clamp. SYSTEM

Another novel aspect of this machine is the screw design, which extends into the accumulator, rather than halting just before it (Fig. 2B). This reportedly makes for quicker color or material changes, and also minimizes degradation of high-melt-temperature engineering resins.

3D BLOW MOLDING

PROLIFERATES

At the show PLASTIC TECHNOLOGY learned there is a third Japanese company interested in selling novel 3D blow molding machinery in the U.S. These machines are for production of complex industrial shapes, such as automotive ducts with no side flash. Of the two previously announced suppliers, Placo Co. does it by extruding directly into the cavity of an open, tilted mold, while moving the mold on x-y axes. Tahara Machinery Ltd. takes a different approach: extruding into a closed mold, using a vacuum/air assist to draw the parison par´i`son

). The parison is said to be carried down through the closed cavity on an air stream (apparently induced by a vacuum fitting at the bottom of the mold), so that it is not damaged by contact with the mold.

IHI, which has offices in N.Y.C., also offers a range of accumulator-head machines with accumulator capacities of 1 to 100 liters and clamp forces of 8 to 275 tons. These include multilayer accumulator-head machines for up to five layers of three different materials, aimed at fuel tanks.

Takahashi-Seiki Co., Ltd., a fourth supplier of 3D blow molding machines, is now combining that capability with injection molding and/or sheet stamping in the same machine. This firm utilizes dual horizontal molds in a vertical press, and an extruder that moves on x-y-z axes to drape drape

 the parison into the cavity. Boosting the tonnage of the vertical clamp and adding an optional injection unit results in a multi-purpose machine called an "NC Blow Stamping Injector." (Just stamping and injection capability can be supplied as well.) Takahashi-Seiki sells its 3D blow molding machines in Europe and the Far East, but not in North America. A Japanese custom molder, Excell Corp., parent of MES (Manufacturing Execution Software) Software that provides real time access to plant activities that include equipment, labor, orders and inventory. An MES integrates the data with enterprise resource planning (ERP) systems so that management has complete control of  Inc. in Troy, Mich., has exclusive right to use the "NC" blow molding machines here.

|SIMPLER' MILTILAYER SYSTEM

Japan Steel Works (U.S. office in Los Angeles) introduces a "laboratory" model of its five-layer, three-extruder, accumulator-head system designed to produce auto fuel tanks of HDPE, nylon 6 and tie-layer resin. The NB60G, with 66-ton clamp, is designed for development work on fuel tanks; for actual production, JSW JSW Japan Steel Works

 recommends its NB80G or 100G, with 88- and 110-ton clamps, respectively. Although there seems to be little U.S. automotive interest at present in coextruded gas tanks, a JSW spokesman said Toyota has one of the NB60G machines and that coextruded tanks will appear on 1992 Toyota, Nissan and Mazda cars.

, while two small side-mounted accumulators inject the barrier (nylon) and adhesive resin into the midst of the main polymer (HDPE) stream before it emerges from the head (Fig. 3). This is said to be a much simpler and more compact approach than others on the market one that facilitates individual temperature control of the respective resins, and that is adaptable to retrofitting existing monolayer heads.

In keeping with the current automotive emphasis on automation and quick-changeovers for Just-in-Time manufacturing, JSW recently developed a fully automatic head-changing robot for its accumulator machines.

PLANS TO BUILD IN U.S.

Mario Amagasaki, president of Tahara Machinery Ltd., told PLASTICS TECHNOLOGY that he is discussing with two or three U.S. firms the possibility of building blow molding machines here. Tahara produces a range of continuous-extrusion machines with single- or dual-shuttle clamps, up to four heads and up to 22.1-ton clamps. In addition, the firm offers extrusion-stretch-blow machines for PVC PVC: see polyvinyl chloride.

Compounding

A full;y automated HDPE blown film line, novel automatic die for thick sheet, and servo-driven bag machine were the main new entries in extrusion, apart from compounding and pelletizing Pelletizing or pelletising is the process of compressed or molding of product into the shape of a pellet. A large range of different products are pelletized including chemicals, iron ore, animal compound feed, and more. . In the latter fields, there were several new twin-screw entries, and an interesting effort by one supplier to "upgrade" single-screw capabilities to be competitive with twin screws. A cleverly compact and mobile repelletizing system also deserves note.

Live trade-show demonstrations of sophisticated compounding applications, formerly unheard-of, have begun to appear at major European and American shows; now the Japanese are following suit.  on a TEM-58 BS corotating twin screw, with gravimetric metering of a PP/talc preblend at the hopper and the EPDM fed in downstream. Japan Steel Works demonstrated alloying of nylon 6 and EPDM on a new twin screw (see later).

Also unusual for a trade show was a live demonstration of polypropylene blown film extrusion by Yamaguchi Mfg. Works, Ltd. The company showed an integrated, one-machine system for downward extrusion of the bubble, water-spray quenching quenching

Rapid cooling, as by immersion in oil or water, of a metal object from the high temperature at which it is shaped. Quenching is usually done to maintain mechanical properties that would be lost with slow cooling.

NOVEL AUTOMATIC SHEET DIE

Hitachi Zosen demonstrated an unusual version of an automatically self-adjusting sheet die. Previous systems have adjusted individual temperature zones in the die lip, or have selective flexed certain regions of the lip by means of thermal-expansion bolts. But Hitachi Zosen's approach raises or lowers elements of a segmented choker bar within the die, by means of rotating bolts powered by a hydraulic gear system. This ATC ATC Air Traffic Control

 system is aimed at thicker sheet from 1 to 20 mm thick (39-780 mils). A U.S. extrusion expert told PLASTICS TECHNOLOGY that adjusting the choker bar is more useful than die-lip adjustments for sheet over 1.5 mm (59 mils) thick, because the range of lip adjustment is limited.

Each choker-bar segment in the ATC die is 40 mm (1.6 in.) long and has an adjustment range of [plus of minus]1.2 mm (47 mils) in increments of 0.1 mm (4 mils). Adjustment speed is 0.1 mm in 3 sec.

FILM & BAGS

Placo Co. is addressing the scarcity of labor by automating the blown film process as much as possible. Its TC-50B, HD system for HDPE has a new computer system for HDPE has a new computer system that controls layflat width by means of an electric eye, throughput rate and average film thickness by gravimetric feeding control, and frostline position by means of optical sensing and cooling-air regulation. The new gravimetric control system is said to differ from others in its "real-time" capability, since it recalculates through-put and adjusts take-off speed every 5 sec. This 155-lb/hr system also features an adjustable-height collapsing-frame and pinch-roll nip assembly, which can be lowered to provide easy startup. Company sources concede that this system is relatively expensive, suiting it to higher-value-added products such as coextrusions.

A new servo-driven T-shirt bag machine, Model NF-80-NMC-CM, was shown by Nippon Flute Co., Ltd. This twin-lane machine operates at 100-140 cycles/min and has split draw rolls and sealing bar, digital cut-length setting, and bag grip cooler. Servo drive is said to provide low maintenance and a high degree of operating stability.

Available in sizes from 50 to 110 mm, this Super Mixing Extruder has a segmented screw and barrel (an approach also taken in this county by Killion Extruders, Inc., Cedar Grove, N.J.), dual vents and dual mixing zones with pentagonal barrel cross-section, twin-screw side feeder for fiberglass, and an axial-type barrel valve, consisting of a variable-restriction barrel section in which shearing action can be adjusted by moving the screw backward or forward up to 15 mm. This system is said to be suitable for compounding jobs from rigid PVC to engineering thermoplastics. A 65-mm model reportedly runs ABS at 1100 lb/hr, said to be twice the normal rate.

Nakatani, which also makes counter-and corotating twin screws, introduced another unusual single-screw system for repelletizing sprue sprue, chronic disorder of the small intestine caused by impaired absorption of fat and other nutrients. Two forms of the disease exist. Tropical sprue occurs in central and northern South America, Asia, Africa, and other specific locations.  and runner scrap right at the molding machine. The Repro Ace RP-40V consists of a vented 40-mm extruder water trough, strand pelletizer, and control panel, all compactly mounted on a single-wheeled base (Fig. 4). It measures 9.8 ft long x 3 ft wide x 5.3 ft high, and reprocesses 22-88 lb/hr.

Toshiba introduced its TEM-BS line of super-high-torque corotating twin screws, said to exceed the torque capability of well-known German brands. The TEM-58BS at the show reportedly is capable of 300 rpm and 660-880 lb/hr with an 87-hp drive.

Japan Steel Works (U.S. office in Houston) has two new twin-screw models. Its TEX (tai epsion chi) A typesetting language developed by Stanford professor Donald Knuth that is noted for its ability to describe elaborate scientific formulas.  (JSW offers up to 56:1) and runs at up to 450 rpm. Size range is 30 to 305 mm. Also new was a 32-mm lab model, the Labotex 30, which is convertible from counter- to corotating. It has 32.5:1 L/D and 375-rpm speed range. JSW recently licensed Davis-Standard to build TEX machines up to 128-mm size in the U.S.

Kobe Steel, Ltd. introduced a KTX-58 twin screw with several new features. Unlike most KTX KTX Korea Train Express

 corotating models, this one can also operate in counterrotating mode. And it was shown with a new radial barrel valve or "gate," to alter residence time independent of throughput rate, similar in concept to one introduced at the K'89 show in Dusseldorf by Werner Y Pfleiderer (see PT. Jan. '90, p. 79; July '90, p. 63). A gate-control screen is included in the new Micro-tron CRT control system. The display has animated simulations of gauge readouts, and operator input can be via a light pen. It stores production data and automatically enters startup mode when first turned on.

Thermoforming

As at past JP shows, the only news in thermoforming came from one Japanese company, Asano Laboratories, represented here by Mitsui International Corp., Houston. The company's newest development is a continuous roll-fed former for OPS sheet with hot-place heating (Model CL-EX). According to company president Kazu Asano, a traditional disadvantage of this approach is that heating and forming take place in the same station (with the top female mold clamping the sheet against the lower heating plate), which tends to lengthen the cycle. Asano claims to have achieved a 500% improvements in cycle rate by speeding up movement of the clamp and sheet, and by means of a new air valve that switches more quickly from positive air pressure (holding the sheet against the heating plate) to vacuum (drawing the sheet into the mold) and back again. Allservomotor drive on the former and separate trimming / stacking / counting press (Model PL-6-EX) helps accomplish the speed increase.

At the show a 31.2 x 12.5 in. former was making OPS trays from 9.8-mil sheet on 2.5-sec cycles, and is reportedly capable of 1.8 sec.

Auxiliary Equipment

Microwave dryers, novel auxiliaries for moisture monitoring and dryer contamination prevention, and quick-materials-change systems were just some of the new auxiliary equipment displayed in Tokyo. Also reported here are new metering blenders, chillers and mold-temperature controllers, and - of interest to recyclers - a color-sorting mixed-color regrind.

MICROWAVE DYING EVOLVES

Although still in its infancy, microwave drying was displayed by a growing number of companies at the show. Harmo Co., Ltd., better show. Harmo Co., Ltd., better known for robots, introduced a prototype of its first microwave dryer, joining Matsue, Nissui and Kawata, which exhibited their versions as well. There was general agreement that microwave drying can cut drying time and energy usage by 50-60% (some claim up to 75-80% speed advantage), though at a cost double or triple that of a conventional dryer. At such a premium, sales so far have been pretty much limited to drying and crystallizing PET. Nissei ASB Co. was molding PET bottles with a Nissue microwave dryer on its machine. John S. Bowers, senior engineer of Nissei ASB Co. in Atlanta, said that in addition to 50% energy savings, microwave drying produces less acetaldehyde acetaldehyde (ăs'ĭtăl`dəhīd) or ethanal (ĕth`ənăl'), CH3CHO, colorless liquid aldehyde, sometimes simply called aldehyde. It melts at −123°C;, boils at 20.  and loss of I.V. through reduces heat exposure.

Harmo's first microwave model has a 38-liter hopper and is designed for 30-35 lb/hr. Matsui Mfg. Co., Ltd. introduced a larger version of its Ultraware microwave dryer, which uses a two-step principle of operation. Jointly developed by Matsue and resin supplier Mitsubishi Kasei, the Aqua Hunter CA-06 automatically collects a sample of material a sample of material from up to three location on a timed scheduled. The device can also be operated remotely, uses no nitrogen gas, and collects exhaust air so that no reagent odors are emitted.

To meet growing demand for quick materials changing, Matsui exhibited a system whereby hoppers on wheeled carts can be filled with "wet" material, brought to a central drying station, and hooked up to quick-connect conveying and drying lines, plus a plug connection for the hoppers on wheeled carts can be filled with "wet" material, brought to a central drying station, and hooked up to quick-connect conveying and drying lines, plus a plug connection for the hopper's level-control proximity switch. Also new from Matsui is its first gravimetric color mixer, which uses two load cells to weigh and mix five ingredients. Unit is fully enclosed to prevent cross-contamination, and has a removable weighing hopper for easy cleaning and non-bridging feeder mechanism for powders. And a new addition to the firm's volumetric volumetric /vol·u·met·ric/ (vol?u-met´rik) pertaining to or accompanied by measurement in volumes.

 coloring units is a small, three-component system that's said to be more compact, inexpensive, and easier to use than most competitive equipment.

FLUID TEMPERATURE CONTROL

Matsui introduced a new combination chiller and water temperature controller, Model MCC-500X, suitable for temperatures from 41 F to 194 F. Also new is a hot-oil controller, MC-165/31AA, for temperatures up to 600 F. It uses a "canned" pump (such as Matsui has previously used in water controller which means that there's no shaft seal to wear out.

Matsui's American branch showed its own development: a pair of MC Jet water-temperature controllers (1.5 and 2 hp) on wheeled carts, with stainless-steel pumps, long-wearing ceramic and carbon seals, and waist-level control panels for easy viewing. The "L" model has a more basic controller with PID cooling control; "LX" models have a more advanced microprocessor controller with PID heating and cooling, automatic starting timer, and more alarms.

COLOR SORTER FOR RECYCLING

At the Tokyo show, Toyo Rice Cleaning Machine Co. showed a system that could have similar utility - separating clear from colored PET bottle flake, for example. Developed to sort dark-colored particles from white rice at rates from 265 to 20,000 lb/hr, the system cascades a stream of particles in front of a halogen lamp and pair of optical detectors. An air jet directs dark-colored particles into one bin, and white particles into another.

Materials

Japanese chemical companies had a remarkably small presence at this show. Even so, there were a few interesting exhibits of new developments in engineering thermoplastics and composites.

Mitsubishi Kasei Group, for example, highlighted its polyurethane-based "shaped memory" polymer. This resin undergoes a more than hundredfold change in elastic modulus at its glass-transition temperature (in the 50-75 F range), changing from a rubbery material (200-400 psi tensile modulus) below the Tg to a rigid plastic (30,000-52,000 psi modulus) above the Tg. A number of potential applications could take advantage of this material's ability to be molded to a shape and then subsequently deformed to a different shape when heated, and have the deformation "frozen in" by cooling while restrained in the deformed state. Then, when the product is heated above the Tg while in an unrestrained state, it will spontaneously resume as-molded shape.

Also, Mitsubishi was the first Japanese material supplier in several years to publicize a liquid-crystal polymer at a JP show. The company's Novaccurate LCP comes in three base resins (E322, E335, E345), which in 30% glass-filled compounds give HDTs of 464-545 F. A thin-wall molded audio speaker cone was shown, containing 30% carbon fiber.

Also exhibited was Soarlite glass-reinforced EVOH engineering resin from Nippon Gohsie, and affiliate of the Mitsubishi Kasei Group. EVOH is more familiar as a barrier packaging resin such as Nippon Gohsei's Soaranol for coextrusion.

Also exhibiting engineering thermoplastics was Ube Group, which has a PP/nylon alloy and a weatherable AES terpolymer ter·pol·y·mer

Epoxy/LCP composites were shown in the form of golf-club shafts, baseball bats, and skis, along with audio speaker cones of woven LCP and a PP matrix.

The U.S. company is also looking at commingled-fiber composites containing Vectran, where the LCP fiber is ultimately melted to form the matrix for other reinforcing fibers. New technology, on which patents are being sought, allows the LCP fiber to retain its orientation even after being melted and losing its original fiber shape, says Adams.
